Owners filed 917 engine-category complaints against the 5.4L 3-valve Triton across the F-150, Expedition, and Navigator in our copy of the NHTSA record. That is not the largest number in this series — it is not trying to be. What makes this engine worth a closer look is how tightly the failures bunch up: across ten separate model-year, nameplate combinations, the median complaint mileage lands between 74,000 and 93,000 miles in all but one of them. A two-decade-old engine with a genuinely narrow failure window is rare. This one has it, and it has a name for the cause: two of them, actually.
The "3V" in 3-valve Triton refers to three valves per cylinder (two intake, one exhaust) — Ford's mid-2000s update to the earlier 2-valve 5.4L. It landed under the hood of the F-150 starting in 2004, and it was the only engine Ford put in the Expedition and Lincoln Navigator for a decade, 2005 through 2014 — no V6, no other V8, nothing else on the order sheet. If either of those two SUVs shows up with an engine complaint, it is a 5.4L 3V complaint. The F-150, by contrast, also offered a smaller 4.6L V8 in lower trims those same years, so its engine-category counts include some non-5.4L complaints too — a caveat worth keeping in mind, and one we detail below.
Two failure modes, one engine
The 5.4L 3V earned its reputation for two specific, well-documented problems, both tied to how Ford built the top end of the engine.
The spark plugs. Ford used a two-piece spark plug design in these heads, with a fine-wire electrode seated deep in an aluminum bore. Left in place for the long service intervals Ford originally specified, carbon buildup can fuse the plug to the surrounding aluminum. When a plug finally comes out for replacement — usually somewhere around the 90,000-to-100,000-mile mark these trucks were built for — the electrode tip can shear off and stay lodged in the head, sometimes stripping the aluminum threads on the way out. It is a well-known enough failure that it spawned a whole category of specialty extraction tools in the aftermarket, and shops that work on these engines know to go in expecting it, not hoping to avoid it.
The cam phasers. The 3V design added variable camshaft timing, controlled by phaser units on each cylinder head. On a cold start — especially in cold weather — worn phasers or their oil-control solenoids can let oil drain back overnight, and the engine fires up with a few seconds of a rattling, knocking noise until oil pressure catches back up and re-locks the phasers. It is loud, it is distinctive, and on an otherwise stock truck it is one of the first things an experienced tech listens for on a cold 3V.
Neither failure is exotic or hidden. Both show up constantly in independent-shop diagnostic work on these three nameplates, and both land in the same "engine" category when an owner files an NHTSA complaint — which is why we're presenting the complaint volume as one combined engine-category number rather than trying to split spark-plug complaints from cam-phaser complaints. NHTSA's complaint categories don't make that distinction either.
The mileage window
Line up the ten charted model-years and nine of them land within a tight band: 74,000 to 93,000 miles. That is squarely in line with the spark-plug story — it is close to when these trucks would be due for their first plug change, and close to when a cold-start cam-phaser rattle has usually gotten bad enough that an owner stops ignoring it and takes the truck in. The one outlier is the 2010 F-150, the last model year before Ford dropped the 5.4L from the F-150 lineup entirely, where the median sits lower at 59,000 miles with a wide spread (its 25th percentile fails at just 20,000 miles) — worth flagging honestly rather than smoothing over, though the sample is smaller than the other rows.
For a used-truck or used-SUV shopper, that window matters more than the raw complaint count. A 2006 Expedition or a 2007 F-150 sitting at 85,000 miles on a dealer lot today is sitting right on top of the mileage where this engine's two signature problems have historically shown up. These trucks are long past their original factory powertrain warranty by the time they reach that mileage, so whoever owns the truck at 80,000-plus miles is very likely the one paying for it.
What to do if you own one, or are about to
Don't put off a plug change, and don't let a generalist do it blind. If you own one of these trucks, ask a shop that specifically knows the 5.4L 3V to handle spark plug service, ideally with penetrating oil ahead of time and the anti-seize technique the job calls for. It is the single highest-leverage thing an owner can do to avoid the shop's most dreaded 3V repair.
Listen on a cold morning. A rattle for a few seconds right after startup, especially in cold weather, that goes away as the engine warms — that's the phaser signature. It's worth a diagnostic scan for cam-timing correlation codes before it gets worse.
If you're shopping one at 80,000-plus miles, budget for both. Ask for service records showing whether the spark plugs have already been changed (and by whom), and listen to a cold start yourself before you buy. A truck that's already been through both jobs is a very different purchase than one that hasn't.
How we did it
Source. NHTSA engine-category owner-complaint counts and median failure mileage for the Ford F-150 (model years 2005–2010, the last generation to carry the 5.4L 3V before the 2011 redesign dropped it), and the Ford Expedition and Lincoln Navigator (2005–2014), from our copy of the public NHTSA complaint database, re-validated against the current snapshot on July 14, 2026. The ten charted rows are every model-year in that span with a mileage sample size of 15 or more; a further 43 complaints sit in smaller Expedition and Navigator model-years with too few mileage-tagged filings to chart reliably, and are included in the 917 family total.
Caveat. NHTSA files complaints by model, not by engine. The Expedition and Navigator are clean in this respect — the 5.4L 3V was the only engine offered on either nameplate across these model years — but the F-150 also offered a smaller 4.6L V8 in lower trims, so its engine-category counts are not perfectly engine-isolated. Complaint counts also reflect how often owners file a report, not a verified failure rate, and NHTSA complaints are unverified consumer accounts rather than confirmed defects. We are not making any recall claim in this piece, in either direction — that would require confirming against NHTSA's live recall API, which wasn't reachable from our research environment for this piece, and we'd rather publish no recall claim than an unverified one.
